Erosion protection in demanding environments

In many industrial and maritime installations, not only corrosion occurs, but also mechanical wear from particles, liquid flows or high flow rates. Here, erosion protection plays an important role in extending the service life of components such as pipes, pumps and tanks. By combining wear-resistant coatings, correct surface treatment and advanced materials, structures can be effectively protected against both corrosion and erosion.

Corrosion protection according to ISO 12944

The international standard ISO 12944 defines the requirements for corrosion protection of steel structures and classifies environments from C1 (indoors, low corrosion risk) to C5 and CX (extreme environments such as offshore and chemical plants). A frequently used category is corrosion class C4 , which typically covers industrial environments and coastal areas with moderate to high salt exposure. The choice of coating system depends on:

  • Exposure time (short, medium, long or extra long life up to 25+ years).
  • Environmental aggressiveness (humidity, salinity, chemical exposure).
  • Requirements for mechanical wear resistance and UV resistance.

Modern methods of corrosion protection

Effective corrosion protection requires a holistic approach, where material selection, surface preparation and coating systems are tailored to the specific operating conditions. The primary techniques include:

To ensure optimal adhesion of coating systems, thorough mechanical or chemical pre-treatment is required:

  • Steel blasting (Sa 2½ – ISO 8501-1) removes rust and contaminants, which increases the adhesion of the coating.
  • Sponge-Jet blasting for sensitive areas

Corrosion protective coatings act as a physical barrier against external influences. The most commonly used systems are:

  • Zinc-containing primers (zinc epoxy or zinc silicate) that provide active galvanic protection.
  • Epoxy coatings, which form a chemically resistant and mechanically strong surface.
  • Polyurea , which provides a very durable and flexible coating with high chemical and impact resistance in demanding environments. Can also be included in solutions for erosion protection.
  • Polyurethane and polysiloxane topcoats for UV resistance and long life in aggressive environments.
  • Fusion Bonded Epoxy coatings used in chemically demanding environments for maximum resistance.

In particularly corrosive environments, such as offshore and marine installations, cathodic corrosion protection (CP) is used to neutralize corrosion currents. This is done either by:

  • Sacrificial anodes (galvanic protection), where a more reactive metal, such as zinc or aluminum, corrodes instead of the steel.
  • Impressed current systems (ICCP) where an external electrical current prevents metal degradation.

The price of cathodic protection depends on several factors, including:

  • The size and complexity of the construction
  • The environment the installation is located in
  • Materials and technical requirements
  • Any special solutions or installations

Corrosion types and mechanisms

Corrosion occurs as an electrochemical reaction where metal breaks down upon contact with an oxidizing agent, typically oxygen and water. The most common forms of corrosion include:

  • Uniform corrosion : Even degradation of the metal’s surface, often caused by atmospheric moisture or chemical influences.
  • Galvanic corrosion : Occurs when two dissimilar metals are in electrical contact in an electrolytic environment, resulting in accelerated degradation of the more reactive metal.
  • Pitting : Local corrosion attacks that can lead to rapid perforation of the metal surface.
  • Crevice corrosion : Occurs in narrow crevices where oxygen supply is limited, leading to acid formation and aggressive metal degradation.
  • Erosion corrosion : Occurs when mechanical wear combined with corrosive media accelerates material degradation.

To combat these mechanisms, a combination of surface treatment, corrosion-inhibiting coatings, erosion protection and cathodic protection is used.
