Corrosion mechanisms in aluminum

Although aluminum naturally forms a protective oxide layer (Al₂O₃) when in contact with oxygen, this layer can break down under certain conditions, leading to corrosion. The most common forms of corrosion in aluminum include:

  • Pitting: Occurs when exposed to chlorides (salt water), where the oxide layer breaks down locally, which can lead to deep perforations.
  • Galvanic corrosion: Occurs when aluminum is in contact with more noble metals such as copper or stainless steel in a humid or electrolytic environment.
  • Crevice corrosion: Occurs in narrow cracks or joints where oxygen access is limited, creating aggressive local environments.
  • Filiform corrosion: Occurs under paint and coating systems if moisture penetrates and breaks down the adhesion.
  • Intercrystalline corrosion: Can occur in certain aluminum alloys, where corrosion attack occurs along the grain boundaries in the material.

To minimize these corrosion risks, a combination of surface treatment, appropriate coating systems and cathodic protection is used.

Methods for corrosion protection of aluminum

1. Surface preparation

To ensure optimal corrosion protection and adhesion of protective coatings, thorough pre-treatment of the aluminum surface is required:

  • Alkaline or acid-based cleaning: Removes oxides, grease and impurities.
  • Anodizing: An electrolytic process that artificially reinforces the natural oxide layer and creates a hard, corrosion-resistant surface.
  • Chromating or zirconium treatment: Chemical pre-treatments that improve the adhesion of paints and coatings and increase corrosion resistance.

2. Protective coating systems

Despite the natural oxide layer, aluminum requires an additional protective coating in many applications to resist aggressive environmental influences:

  • Epoxy and polyurethane coatings: High mechanical and chemical resistance, ideal for industrial and marine environments.
  • Fusion Bonded Epoxy coating, particularly strong coating against aggressive environments.
  • Powder coated coatings: Often used on aluminum facades and components to improve corrosion resistance and aesthetics.
  • Zinc or zirconium-containing primers: Create a barrier against galvanic corrosion when aluminum is in contact with other metals.

3. Cathodic protection of aluminum

In certain extreme environments, such as offshore installations and marine applications, cathodic protection can be used to prevent corrosion:

  • Sacrificial anodes (galvanic protection): Magnesium or zinc anodes can be used to protect aluminum, but must be chosen carefully to avoid unwanted electrochemical reactions.
  • Impressed current systems (ICCP): Can be used in certain underwater applications to control corrosion potential.

Several international standards regulate corrosion protection of aluminum, including:

  • ISO 12944: Used primarily for steel structures, but can also guide the selection of coating systems for aluminum in aggressive environments.
  • ISO 7599: Standard for anodized aluminum products, specifying requirements for the thickness and quality of the oxide layer.
  • ISO 9227: Salt spray test used to evaluate the corrosion resistance of aluminum surfaces.
